Big up to you on this challenge. Its a very costly one. The exhaust manifold that you will be getting. Blank off the port for egr then you can take out all the junk dealing with the egr. You will need to blank off the two coolant lines for egr also. Please be very gentle with the plastic coolant hose. That plastic will be brittle and its around R1800 bmw only. Get a couple bleed screws. You will need them. Once everything is back together you should get the downpipe done. 76mm would be advised. If you really one remove the whole exhaust and straight pipe it. I had back box removed recently and found some new power. I hope you removed the boost sensor before cleaning the intake manifold. If not remove and clean with some electrical contact cleaner. Do the same for intake temp sensor (on boost pipe) and maf sensor.

Hate to burst your bubble but your intercooler is probably stuffed aswell. Mine had the same build up on the join from plastic to metal.

Yep, proving to be very expensive. I am taking the injectors in tomorrow for checking and have them look at the turbo quickly too. Today, I noticed that there is some radial play, but no axial play, so hopefully should be all good. All the oil has drained out. The EGR didn't have a cooler thank goodness, the EGR valve is being modified to get rid of all the gumpf and obstructions inside. Should be all welded up tomorrow or Wednesday. They will be checking the injectors, but will get them ultrasonically cleaned anyway. I will probably get the turbo cleaned and bearings renewed as it doesn't feel very free when turning the impeller and there was some oil in the compressor side.

I have bought new sensors all round so all good there. I need to find someone who can make me a downpipe to get rid of the cat.

I had my downpipe done at powerflow randburg. Tmss are the best in the business.

Sounds like the turbo is buggered too. Hopefully you can get away with just a service kit and rebalance/rebuild.

Turbo has been dropped off with Gaby at Fastec this afternoon. Hopefully just a strip, clean and re-balance will be all that is required. At most like you say a service kit. Will find out soon.

Injectors were dropped off earlier at Diesel City in Selby for a flow test and clean. Once again, hopefully that will be all that is required. Jorge seemed to be impressed with the condition of the injectors visually after the mileage they had done.

Manifold is already in Jhb, should be with me Thursday.

If all goes well, I can pick the turbo up Friday afternoon and start re-assembly this Saturday. I am itching to drive this car now and feel what it can really do once all is sorted.

The boost pipe, exhaust manifold and intercooler will wake the car up. You should seriously consider the downpipe and exhaust asap. That junk gets blocked up also. A basic back box delete on my car gave alot a power. I can't wait to do full exhaust

I will be popping in to Xcede performance on Thursday or Friday morning to drop off the old down pipe with the Cat in. They will be making me a downpipe to fit. No way am I going to put the old thing back on while it's off already.:clapper:

Tomorrow is a big day, picking up the injectors, turbo and the downpipe. Hopefully Saturday re-assembly starts. I have all new seals, etc from BMW and some other spares to fit, including sensors and so on.

Unfortunately, 3 of the injectors do need a rebuild. Found a great place in Honeydew. They called Rodac Diesel Injection Services. Chap I have been dealing with is called Tyrone.

What a great place to deal with. Pricing is very keen and he has on the phone to me updating me on the state of the injectors. Cannot fault him on customer service and I wish more companies in this country operated like this. Should be able to pick them up tomorrow afternoon. The other 3 injectors are within spec, but they will give them a clean for me too.

The only thing I will be waiting for now is the boost pipe piece that is torn. Missus bringing that back from the UK with her next weekend.

Pretty chuffed. Injectors are all within factory spec, so essentially all as new. The Turbo looks brand new, compared to what I handed in, it is brand new. The manifold is obviously brand new so all good on that score. I also picked up the downpipe from Xcede yesterday so that will be going in today too.

Out and about this morning to get some odds and ends, but then it will be time to start putting everything back on. Then more time to clean the head mating surfaces, etc. before putting the head cover on. Hopefully get that all done today.

Well, have some bad news. Put the turbo in, all fine, put the new downpipe in and well you can see for yourself:



It hits the steering column. So much interference I can't actually fasten the downpipe to the turbo.

It's very annoying as I am home till Tuesday and now can't do what I wanted to do. I was hoping to have the car ready to run by tomorrow afternoon.

So, ended up cleaning some more and changed out the drivers side lower control arm bush. The old one wasn't actually in that bad a condition, but figured you buy them in pairs so might as well change both out.

Monday morning I have to take my son to book his learners for his bike, then I will go past Xcede and have them adjust the downpipe. Hopefully I can then continue.

That would have been the ideal situation, but I gave them the original OEM downpipe which they chopped up to make this one. Don't want to drive the car now without that.

Yeah that would be a problem. Use a marker and mark the areas that need to be adjusted.
