With some time off work over the festive season, I stocked the fridge and roped some friends in to help me finish the 540i...we got pretty darn close 😎

After countless hours of mind numbing wet-sanding and polishing of paintwork, I shifted focus to the fun stuff - mechanicals.

I replaced the gearbox detent pins, lock pins and oil seals. It was a bit nerve wracking at first, but I took my time and enjoyed the process. The old style detent is a ball and spring vs later one with a rounded sleeve and spring.

Note the beefy Z4 speaker which acted as the magnet to remove the balls and pins

Remove the flywheel to reveal a pathetically weeping rear main seal. Did the right thing and replaced the rear coolant cover while I was in the postal code.

Installed a new LUK clutch that came in a Sachs box and stamped with both brands - weird, but a nice surprise! New release bearing, clutch pivot pin and fluid flush.

Onto my continued obsession with diffs...from left to right, E39 540i (2.81 open), E39 M5 (3.15 LSD) and E32/E34 (3.15 open).

The M5 diff bolts into the 540i provided you use the E32/E34 output flanges and the M5 propshaft. Note how the M5 diff is the same as the E34 diff, just the front mount is a bit different. Slapped it all in with the customary new centre support bearing and guibo. I also installed the M5 rear stabilizer bar to compliment the LSD and tighten up the handling a bit.

Engage my finest use of zulu, afrikaans and german fowl language to replace the complete suspension. Also, honorable mention to the sadistic dimwit who designed the rear shock mounts access which necessitate removing the whole rear interior as well as the subwoofer! I'm sure he (she?) is the same nitwit who designed the E34 cabin air filter.

In with Bilstein B6 with new everything including dust cover and spring mounts. Note how much more spring travel the Bilsteins allow...weird.

Did the wheel alignment and sorted out a few niggles. Immidiately got the car dirty by driving in the rain and "stress testing" it on the quiet highways...this car pulls like an absolute train with the M5 diff which effectively gives me 10% more power at all times. It was still pulling strong at twice the national speed limit. The motor sits at 2500rpm at 120kph, still a very relaxed cruising speed for the V8. The wet roads afforded plenty opportunity to test the LSD...it works :devilish: The stiffer rear anti-roll bar has also tightened up the handling, the car feels a bit more eager to turn in - but that could also be the WHOLENEW SUSPENSION lol

Still one of the best BMW designs...

What an absolute unit of a car! I had almost forgotten why I was doing all this work. At times it felt like a chore. When painters were involved, it felt like I was paying karmic debt. But with the support, encouragement and assistance of friends and some forum members, the car is finally done! It only took me 3 years 👀

Well...almost. The AC has decided it doesnt work anymore, I need to buy new bumper trims, install new front and rear windscreen trims, tint the windows, install the boot spoiler and give the car a final polish and detail. But for now, I am dailying this car and enjoying the sweet fruit of my labour.

Many, many thanks to my long-suffering bank account, my quick healing hands, my stubborn determination, my patient and sometimes understanding SO, friends who provided encouragement, friends who provided labour and assistance and lastly, the BMW community who assisted in many ways.

LOL, you went to town over the holidays!

Great work, and glad to see it's finally in a state to be driven and enjoyed again. Looking forward to seeing this car at some events this year ;)

absolutely brilliant man... nicely done!! couple of questions. can you recommend a spot to redo the LED on a cluster on these and also your tires, what profile you running.. I have been on the search for E39 M5 wheels for weeks and the only tires I can find are contact sport 3's...

Got the aircon regassed yesterday, it had lost half its gas over 3 years...we couldnt find where it was leaking from, so added a sealant and sent it. The auxiliary fan seemed to be running a bit too slow, but difficult to test in this rainy weather. Hopefully I wont need to strip the whole front of the car again to replace it... Fingers crossed.

You are turning into the local M539 guy :unsure:

Thanks Gav, diff needs a workout at the skidpan and the M3 needs a V8 competitor ;) the Eagle F1s have so much grip in the dry, its almost impossible to unstick the rear...

Thank you. Im not sure the LEDs are serviceable on the clusters, but if you are referring to the pixels on the LCD; I did mine with moderate success. Best bet is to import an LCD from Pixelfix and pay someone who knows what they are doing.

Regarding tyres, I am running E38 spec wheels, which requires adaptors/spacers. I think I am running 255/35 rear (should be 265, but I needed some stretch to clear the arch) and 235/40 fronts Goodyear Eagle F1s

I will probably get some flak for this suggestion, but since your bumper trim is already not what they should be, why not color code them in the same color as the body?
I think with the Zender kit, it will look very nice.

Thanks Gav, diff needs a workout at the skidpan and the M3 needs a V8 competitor ;) the Eagle F1s have so much grip in the dry, its almost impossible to unstick the rear...
I presume we will be getting some video action in due course😉

Sorry if I derail slightly, I'm a little concerned because my M5 is doing about 3000rpm at that speed. Considering you have the same diff and I believe that the gearbox is the same, I wonder why the big difference. I don't think the 19s I have should make this much of a difference.

Thank you, a sorted E39 really is an amazing car, especially with a rumbling V8 under the hood...only downside is current consumption of 17L/100...but I think that has a lot to do with falling in love with the car again...

I really like the black inserts in the bumpers that contrast the body colour...same for E46. Maybe it ages the car a bit, but that is appropriate as it is an old car lol. Never liked the chrome inserts on the "normal" E39s though...

That is very strange indeed, our drivetrains are identical, I am not aware of any shorter ratio diff being available for these cars...The wheels wont make any difference as the car calculates the speed from the wheel speed sensors.

Have you checked what the gps speed is compared to your speedo?
 
The speedo underreads slightly. According to GPS we're doing 126. Still not enough to account for the difference. Haven't driven the car for a while. Will take her out to confirm. Though I'm thoroughly jealous now..

In the interest of wasting money, I sourced some E38 illuminated door handles which really should have been included with the car from factory. Makes it a lot easier to find the door handles at night and brightens up the rear as there is no lighting at all back there, except for the window switches...

I got a bit lucky and found a set of 750iL extended leather & wood trim seat backs which clip straight onto my "standard" comfort seats. What is better than wood? More wood! And leather ofcourse. Fantastic waste of money, but hey, I can now say that 5 pairs of seats have given their life to make my one, admittedly awesome pair. Frankenstein concoction of E39 comfort & sport, E60 comfort and E38 "highline"

Anyway, moving onto real problems; I had a bit of a shudder from the propshaft between 80 -120 and there was a weird clinking sound when changing gear which turned out to be play in the rear "CV" joint on the propshaft. After much gnashing of teeth, I got my propshaft rebalanced and the CV replaced. Much better but perhaps not perfect.

This car has always had a bit of a difficult shift, generally taking on characteristics of a bus, with ensuing unwanted left hand exercise. I tried running MTF, then switched to ATF, then went for a 50/50 ATF/MTF mix which seemed to give the best results, but far from satisfactory. Under the advice of a gearbox specialist, I am now running Castrol BOT 402 and can say the gearshift is actually quite acceptable. Win! I am toying with the idea of installing a DSSR as I have about 15mm of left/right play in the gearlever caused by my original shift rod. Everything else is new.

Next up, I need to replace the camshaft position sensor and the auxiliary fan which both are nowhere near as important as wood trim!

Too much time on the internet...

I used Sajco, but I will not use them again in the future. This is after I had a shudder in the E34 M5 after they "balanced" that prop, and now again with the 540i. They insisted that the shudder is from my diff and the play in the CV is normal. I then took the car to a few different experts and they all pointed to the prop. A diff doesnt shudder and clink, it whines and clunks. To be fair, they did then rebalance and replace the CV at no cost to myself, except the labor and swear jar contributions to remove and replace the prop. The balancing is still not 100% but I have learnt to lower my standards.

The irony in all this is I could have bought a brand new OEM propshaft complete with guibo and center support bearing for about the same money as Ive spent on my prop...so one learns
